Laser welding is an important industrial technology. The CO2 laser remains the workhorse of industrial welding systems because it is simple and reliable. A folded quasi sealed-off continuous CO2 laser unit used for laser welding is designed in this paper, which is discharged with direct current. In designing the laser unit, the thermal lensing effect of CO2 laser plasma is taken into account. A sixteen-folded resonator that has the good transverse mode selection ability and the largest beam energy is developed. The total length of the multi-folded resonator is 40m. Due to the special structure design and the utilizing of the low thermal expansion materials, the folded resonator of the unit is stable both mechanically and thermally. The effect of thermal lens effect is analyzed theoretically. The main specifications of this laser unit is depicted as follows: Maximum output power is 1100W; Output mode is TEM00+TEM01; Beam divergence (half angle) is Imrad.Laser welding experiments of 3Crl3 stainless steel, diamond core drill and Al-Fe-V-Si aluminum alloy are carried out with the laser unit. Laser welding experimental result of 3Crl3 stainless indicates the maximum welding depth is 1.53mm. Diamond core drill can be laser welded with full penetration and the bonding strength is 1500 N/mm2. Dendrite morphology and porosity formed in the welds of Al-Fe-V-Si aluminum alloy. The mechanisms of the defects forming are discussed and the improving measurements of quality of laser beam welding Al-Fe-V-Si aluminum alloy are pointed out.
